Causes: • Ink-water imbalance • Wrong ink viscosity • Paper absorbency variations • Roller/blanket pressure uneven Solutions: ✔ Check ink viscosity & tack ✔ Control fountain solution (pH: 4.8–5.2, Conductivity within spec) ✔ Maintain proper roller settings ✔ Standardize ink mixing ⸻ 2. Dot Gain / Tone Value Increase (TVI) Problem: Dots print larger than intended → darker image.     If you're not checking these before sending your print to the factory… you're risking costly mistakes. 👇 From mismatched Pantones to visible repeat lines, even the smallest oversight can lead to expensive delays or flawed production runs. After 15+ years designing for brands like Paul Smith, Peter Pilotto and Lily & Lionel, I’ve developed a rock-solid checklist that ensures every print file I send is factory-ready, clean, and crystal clear. Here’s my go-to checklist I run through before sending any print file off to the factory — because getting your files factory-ready is one of the most important (and overlooked!) steps in a smooth, cost-effective sampling process. ✅ DPI Check – Always 300 DPI minimum. No one wants pixelated artwork. ✅ Scale Check – Print it out, hold it up to your body. Is it flattering? Too bold? Too small for that dress? ✅ Repeat Size – Does it fit within factory screens (32, 64, 81cm)? Is it appropriate for the garment size? Think maxi dress compared to a bikini. ✅ Seamless Repeat – Zoom in and scan your artwork from top to bottom. Any visible lines or flaws? Now’s your chance to catch them. Check the repeat lines horizontally and vertically. ✅ Print Technique – Is your file formatted correctly? (e.g. indexed for screen print, flat for digital, psd, Tiff?) ✅ Layer Organisation – Label your layers clearly or provide a flat file with unnecessary extras removed. You're factory will thank you for the clarity! ✅ Pantone Colours – Double-check that your colour references match your palette exactly. ✅ Tech Packs – This needs its own post (coming soon!) but make sure your print info is included clearly, i.e. scale, pantone references, printing technique etc. These steps help you avoid costly back-and-forth, save your client time and money — and keep your factory happy!     “Just email the artwork and we’ll sort it.” That sentence usually leads to problems. Print isn’t plug-and-play. You can’t just drag a file into an inbox and hope it comes out the other end as a perfect POS pack. Here’s why we always insist on checking artwork properly: 1. RGB vs CMYK If your artwork is built in RGB, your vibrant oranges and bright greens will turn into something far murkier once printed. We convert and proof to preserve your intent. 2. No bleed A 3mm bleed isn’t optional. Without it, you’ll get unwanted white edges or auto-scaling that ruins the layout. It’s a small detail that makes a big difference. 3. Tricky finishes You want spot UV? Foil? Emboss? Those need layers. And not all design teams know how to build for them. We double-check that finishes are correctly set up and won’t crash production. 4. Image resolution Your logo might look fine on screen, but if it’s 72dpi, it’s going to look like it’s been faxed from 1996 once printed. We check all imagery is fit for purpose. 5. Fonts and live text Missing fonts and unflattened layers cause chaos at the RIP stage. We make sure everything’s embedded or outlined, so there are no nasty surprises on press. You don’t need to be a pre-press expert. You just need someone who will check the artwork, fix what’s wrong, and make sure the file behaves the way you expect when it goes to print. We do that.     Hey comms peeps… Picture it you – you finally (after 15 rounds of revisions) get the entire team to sign off on the job, rush it over to the printers… and they say they can't print it? (cue the cuss words). I'm seeing this more and more now. AI creates brilliant digital content, but it's rarely print-ready. And if you're a comms manager handing work to a designer, knowing these three things upfront will make both your lives easier. Bleed If your images are going to print, you need bleed – extra space around the edges so the printer can crop without leaving white lines showing. On average, that's 3mm (that's 0.125 inches for my US friends) on all sides. It sounds tiny, but it's the difference between a professional finish and a noticeable mistake. AI tools don't build this in by default. Resolution Most AI image generators create low-resolution files. If you're using ChatGPT's image tool or similar, understand the limitation upfront: you can't meaningfully upscale these without visible quality loss. That's not a software problem – it's a hard constraint of how they're built. If you need large-format print (posters, banners, wallpapers), AI images will struggle. Digital screens forgive low res. Print doesn't, so rather purchase a high-res stock image. Colour Digital uses RGB. Print uses CMYK. They're different colour spaces, and the conversion always shifts how things look – usually duller. If you're producing AI images for print, run them through a CMYK converter before handing them over. What looks vibrant on screen will surprise you on the page. I've been a graphic designer my whole career. Even though I've shifted into internal comms, I still live and breathe design. Below are some common issues and potential solutions: 1. Plate Lifting or Edge Curling Cause: Poor adhesion to the mounting tape or incorrect tape selection. Solution: Use the correct adhesive tape thickness and type. Ensure the plate and cylinder are clean before mounting. Apply even pressure when mounting to avoid air pockets. 2. Dot Gain or Loss of Fine Details Cause: Excessive pressure, improper plate material, or poor ink transfer. Solution: Use a high-resolution plate with proper surface texture. Adjust the impression pressure to minimize distortion. Use correct anilox roll specifications for better ink control. 3. Ink Spreading or Dirty Printing Cause: Over-impression, incorrect ink viscosity, or worn plates. Solution: Reduce impression settings to avoid excessive ink transfer. Maintain proper ink viscosity for smooth application. Regularly inspect and replace damaged plates. 4. Registration Issues (Misalignment of Colors) Cause: Improper plate mounting or press settings. Solution: Use a precise plate mounting system with optical alignment. Check and adjust press registration settings before production. Ensure plates are mounted securely to avoid movement. 5. Plate Cracking or Premature Wear Cause: Incorrect plate material or excessive cleaning with harsh chemicals. Solution: Choose durable, high-quality photopolymer plates. Use gentle, approved cleaning solutions. Store plates properly to prevent exposure to UV light and heat. 6. Inconsistent Ink Transfer (Ink Not Sticking Properly) Cause: Improper plate surface treatment or ink compatibility issues. Solution: Use plates with correct surface treatment for better ink receptivity. Ensure ink formulation is compatible with the plate material. Adjust anilox roll specifications for better ink release. 7. Air Bubbles Under the Plate Cause: Poor mounting technique or dust contamination. Solution: Clean the mounting surface thoroughly before application. Use a squeegee or roller to press the plate evenly onto the tape. Apply the plate slowly and carefully to avoid trapping air.

    𝗪𝗵𝘆 𝗖𝗼𝗹𝗼𝗿 𝗚𝗼𝗲𝘀 𝗪𝗿𝗼𝗻𝗴 𝗪𝗵𝗲𝗻 𝘁𝗵𝗲 𝗡𝘂𝗺𝗯𝗲𝗿𝘀 𝗟𝗼𝗼𝗸 𝗥𝗶𝗴𝗵𝘁 Most color problems do not start loud. They start quietly, right after you convince yourself the job should be fine. Density is on target. The press is stable. Nothing looks obviously broken. Yet the color still does not land the way you expect. A green leans warmer than it should. A purple feels flat. Skin tones drift as the run settles in. You look back at the numbers, expecting them to explain what your eyes already see, and they do not. That disconnect is where most frustration lives. We are taught early that density is the anchor of color. Get density right and color should behave. That is true, up to a point. Density controls how much ink is on paper. It controls strength and contrast. What it does not control is where that color goes in hue space as tone changes. 𝗧𝗵𝗮𝘁 𝗽𝗮𝗿𝘁 𝗶𝘀 𝗱𝗿𝗶𝘃𝗲𝗻 𝗯𝘆 𝘁𝗵𝗲 𝗶𝗻𝗸 𝗶𝘁𝘀𝗲𝗹𝗳. Process inks are made from real pigments, not ideal ones. Each pigment absorbs more light than it should in parts of the spectrum where it would be convenient if it did not. That unwanted absorption is always present. When dots are small, you may not notice it. As dots grow and colors overprint, the bias becomes visible. Hue starts to bend even though density stays put. This is why chasing density often feels productive at first and pointless later. You can add ink and make a color stronger without actually steering it back where you want it. You are turning up the volume, not changing the direction. Once you see this, a lot of common pressroom arguments lose their charge. The press is not fighting you. The operator is not missing something obvious. The numbers are not lying. You are just running into the natural behavior of biased pigments doing exactly what they always do. Understanding that changes how you troubleshoot. It shifts the question from what number is wrong to what behavior is built in. That shift alone can save time, ink, and a lot of unnecessary adjustments.     Solve 3 Key Issues to Eliminate 99% of Common Cardboard Printing Defects (Part#1) In corrugated carton production, if you want to guarantee the quality and stability of every order, you must focus on precise control of the cardboard printing process. Most printing defects can be prevented by properly managing three critical areas: the paper feeding unit, the printing pressure, and the ink characteristics. 1. Control of the Paper Feeding Unit Warping or bending of corrugated sheets is one of the most common problems during production. When warped sheets are detected, they should be sorted out and set aside. Once the flat boards have been processed, the warped ones can be re-fed at a slower speed to maintain stable operation. If the board is severely warped, five sheets can be stacked together with a heavy weight placed on top to help flatten them gradually. These sheets can then be used in the next batch after being properly leveled. It is also important not to overstack the cardboard above the level of the side baffles in the feeder. Excessive stacking height leads to unstable feeding, misalignment, and inaccurate registration during printing. Proper handling at the feeding stage ensures smoother operation in all downstream processes. 2. Control of Printing Pressure Proper adjustment of the different pressures inside the printing unit is one of the main factors affecting print quality and board strength. The pressure between the printing plate and the corrugated sheet should be light just enough for the plate to gently contact the surface. Excessive pressure compresses the flutes and reduces the overall strength of the board. During production, samples should be taken regularly to monitor print quality, as the printed image may vary with changes in machine speed, board flatness, or ink properties. The pressure between the printing plate and the anilox roller must also be carefully adjusted. If the printed image shows heavy edges or ink spreading beyond the design, the pressure is too high and should be reduced. If the image appears pale or incomplete, the pressure is too low and needs to be increased gradually until a clean and even print is achieved. The pressure between the doctor blade or rubber roller and the anilox roller must be properly set for uniform ink transfer without over- or under-inking. Since both wear over time, the gap should be checked and adjusted regularly. After production, all pressures should be released after cleaning to prevent deformation and ensure consistent printing. Attention should be paid to the pressure of the paper pressing wheels, as they control board transfer and alignment between printing, slotting, and die-cutting units. Improper adjustment can cause registration or cutting errors. The pressure should gradually increase toward the rear units, with the wheel clearance set about 1–2 mm less than the board thickness for stable transfer. to be continued .. #corrugated #flexo #printing #packaging
